SGA comes to mind, except it wasn’t designed that way. The character was actually named something else, but DHewlett won the role. He had already been established as McKay on SG1, so they decided McKay (minor 1-2 ep character) would go to Atlantis!

McKay: We need to get to the device control room.
Jackson: Crawling with soldiers.
McKay: Well then we need to create a diversion.
Jackson: I'm all ears.
McKay: Okay, uh -- the, uh, power relay station -- we create a massive explosion.
Jackson: I never got how that made a good diversion.
McKay: What?
Jackson: You want to clear the device control room of bad guys, right?
McKay: Yes.
Jackson: So, why would you assume that if there's a massive explosion people would go running towards it?
McKay: Well -- I would.
Jackson: I rest my case.
McKay: Oh, I'm sorry! You know, I'm a good person. I would want to save people from the fire, maybe figure out what was going on?
Jackson: Well I au contraire would order more guards to protect the one room I thought the person blowing things up probably wants to get to.
McKay: Explosion diversions are the very cornerstone of diversions!
Jackson: You don't have any better ideas.
McKay: I don't have any better ideas, yes.

How many spin-off shows are based on a minor character (and by minor I mean only appears in one or two episodes)?
